Thanks for the ideas folkes. The original window surrounds are aluminium - a bit like early double glazing frames.
I dont know much about etching or etchers but it sounds a good idea.
How one makes a full body resin casting is beyond my experience (let alone the mould).
I am thinking of making the window surround from wire by wrapping it around a shaped wooden former. This would fit in the window apperture and the glazing would fit behind it - still work to do here.
The LGB harz coach windows are the wrong size unfortunately.
 
Your last suggestion re the Windows sounds like a stunningly good idea. I reckon it should work well. You could get Ally Wire and flatten it a bit.

Alan how thick is the ply?

What about a small styrene 'I' beam profile?. Heated up a bit it'll be able to go round the curves, and will sit in the openings. Pare off the inner flange on the back side, and you've got a glazing rebate :thumbup:
 
That is a possibility. The ply is only 0.8mm thick (1/32" in English), but I am using 3mm wood strip behind to stiffen it up. I have yet to file out the rounded window corners and am considering taking the 3mm wood right up to the window edges, including tiny inserts in each corner.
This would enable me to mount the wire (see above) in the aperture and also might make the sides thick enough to take a mould off of for resin reproduction.
 
I tried making coach window frames from wire some time ago. It was not a success. I have since been thinking that 3D ptinting might work. If you want to look at this idea, the following website might help:

After the time spent making the plug and the amount of silicon rubber used I was half expecting a disaster.

Its not quite in focus (my cameras not too hot at close-ups), but the socket has carried over the detail pretty well - guess what I used as the original?

Here is the chassis. 6mm MDF, because I had a bit in the garage.
Need to get a motor block soon.

Looking very good Alan, seriously I'd think about offering these as parts there's a few of us would be interested ;) also if you did a side in plastic maybe even a whole body kit.
I'm wondering if Perspex might work, mask the windows and just spray on the bodywork colours or even contact someone who does vinyl like Phil did and get it printed and stick it on.
 
Paul - that Vinyl overlay idea is an excellent one - it would be very effective in G, and would save a lot of complex masking on a clear bodyside. Alternatively you could laser cut the masking material using the same vinyl cutter, and use spray paint for a more permanent finish.
 
Hi all. I think the vinyl idea would be great for the prototype railcar. This has flat sides with flush windows.
